Conveyor Reliability Project

A transfer correction instead of a new line.

Illustrative project. Company, project details, and measured results are fictional.

A Pasadena-area industrial distributor was clearing repeated carton jams between two powered conveyor sections. Operators reported that shorter cartons sometimes turned at the transition and blocked the downstream sensor. The customer initially asked about replacing the full conveyor run.

Find the actual interruption

Bayvarn observed the transfer with the normal carton mix and inspected the mechanical alignment. The team found a gap at the transition and a release sequence that allowed the next carton forward before the transfer was clear. The existing conveyor sections remained suitable for the agreed load and product range.

Complete a targeted correction

The approved work revised the transfer hardware, corrected alignment, repositioned a sensor, and changed the release logic. Bayvarn backed up the starting controls program and recorded the revised sequence. The customer scheduled the work during an evening maintenance window.

Compare the result

The baseline observation recorded 17 operator-cleared transfer interruptions during an eight-hour shift. A comparable eight-hour run after the correction recorded two. The product mix and conveyor settings were held to the agreed comparison conditions. The follow-up report identified the two remaining events as damaged-carton exceptions.

Keep the improvement in use

Bayvarn added the transfer alignment and sensor checks to the customer’s maintenance list. Operators received a short guide for identifying damaged cartons before the transfer. The customer retained the existing conveyor run and approved a separate inspection of two other transfer points.

What this project established

The correction reduced recorded interventions at the specific transfer during the comparison run. It did not establish a site-wide reduction in downtime. The example shows why an observed process review can be more useful than replacing equipment before the cause is understood.
